5kV Substation Replacement: Modernizing Pharmaceutical Power

Genesis was tapped by a major biopharmaceutical leader to execute a high-complexity substation replacement at their manufacturing facility. The mission was clear: replace three aging substations that had exceeded their service life. This upgrade was essential to ensuring the uninterrupted production of lifesaving treatments.

Scaling Power for Operational Reliability

To support growing site demands and long-term resilience, the project involved a significant capacity increase. This electrical substation replacement and transition included:

  • Capacity Doubling: Upgrading from legacy 1000kVA units to high-output 2000kVA 4160V-480/277V substations.

  • Switchgear Integration: Installation of new 5kV switchgear to modernize power distribution and safety protocols.

Strategic Phasing and Zero-Downtime Execution

The primary challenge of this industrial electrical modernization was maintaining 24/7 facility operations. Consequently, Genesis engineered a controlled, phased execution plan. This allowed the site to remain fully operational while critical power systems were swapped in real-time. Because of this strategic approach, the client avoided costly production halts.

Complex Rigging and Structural Logistics

Since the substations were located on the second floor, internal transport from the ground level was unfeasible. To address this, our critical infrastructure team implemented an aggressive logistical strategy:

  1. Temporary Roof Penetrations: Engineers created temporary openings in the facility roof to allow for heavy-lift crane access.

  2. Precision Rigging: The team executed complex vertical lifts to place the heavy 2000kVA units directly into the second-floor mechanical space.

The Result: A modernized, higher-capacity electrical backbone. This substation replacement provides the redundancy and reliability required for mission-critical pharmaceutical manufacturing.
